Here's the pic of the test trans mount. Cut it on a 2 axis cnc in fiberglass, lopped off the bottom half and checked the fit on the car. Fit perfect.

Great looking stuff Jim!!

Can't tell you how many buddies I've tried to "inform" about primer (surfacer type) not being a good rust proofer! They don't believe me... then they find out a year later (remember I live in the great Pacific NorthWET!).

Ditto - "bondo" - it will absorb moisture if not sealed. People don't believe that either.

I was caught off guard too Greg. I though it would do better, but you could tell it was rusting under there. It was (at the time) that new fangled epoxy primer... rusted pretty much everywhere under it. But, 20 years in a storage container in Florida - I guess anything will rust.

Had to come up with a different design for the shifter location. The stock shifter location is in the normal spot – off to the left of centerline. That position doesn’t work for packaging in this car and for getting the linkage to the back of the transaxle.

So I got rid of the side-mount style and came up with a saddle mount style. I took the stock guts outta the housing, took those measurements, plugged them into the saddle mount design and sent it out to a local shop to prototype print the part in plastic/resin.

Once it get it back and test fit the concept in the car – I’ll cnc the assy outta aluminum for real and attach it to the torque tube via rivet-nuts.

Progress on the rear fender mod.

Prepped the weld areas.
http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Fender-Mod-13.jpg

Put some template paper under the openings and transferred.
http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Fender-Mod-2_00a.jpg

Cut them out and drop them back in from the top to verify.
http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Fender-Mod-2_00b.jpg

Attach the templates to 20 gage steel with spray photo mount and cut out.
http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Fender-Mod-2_00c.jpg

Drop the steel pieces back into the openings and do final fit check and trimming to get them as close as possible for a TIG fusion weld.
http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Fender-Mod-2_01.jpg

Tack them in and fill the cleco holes with the MIG.

Got the shifter base back yesterday. It was done from a CAD file on a Stereolithography (SLA) printer in machinable resin. Pretty amazing stuff !

Here’s the SLA process if you’ve never seen it in action before:

http://www.youtube.com/watch?v=iceiNb_1E0I

http://www.youtube.com/watch?v=BUfh5wxj3qA

Taped the holes, installed the shaft seals and the end plate, bolted down the shifter and set it in place. It will attach to the torque tube with rivnut inserts. I'll replace the shifter with a Kirban.

http://www.kirbanperformance.com/product/486/Corvette+KIRBAN+KWIK+6-SPEED+SHIFTER+%231315.html

A couple things to fix in the CAD file and it’s off to the CNC shop to be cut from billet for real.

And the always needed pics for you fab thirsty animals !

Worked a little on the GT seat last night. Spent an hour scanning the seat to create a cloud map of the surface. Ended up with 13 million data points … Got a little outta control with the scanner wand :) - we didn’t really need that many points and we also missed a couple spots on the seat edges (those can be fixed).

Then once the surface is detected, you lay a function over the top called a ‘mesh’ and that ties all the cloud points together. Once the mesh is on - you can use all the canned standard features in the program to adjust the surface and it auto-adjusts all the attached data points. Stuff like Fill Holes, Smooth Surface, Create/Set Radius.

Once you get it adjusted the way you want – you Export As a CAD file with whatever extension you want (or export filters you have installed).

I added a pic at the end of what a finished seat looks like.

What is this "fusion" process you're doing? Is it an oxy/acet weld with no filler rod? (I googled and that was what seemed to come up)

Jeff-

Hey Jeff ! Whatcha been working on lately ? I see the avatar changed and is that a hint ?

You can fusion weld using any welding method. But it's all in the fitment of the 2 pieces. The joint has to be very tight and you're just melting the seam and adding none or almost zero filler rod. In my case I'll use TIG because the weld is softer and can be flattened (hammered) easier. That's why most people use oxy/acet as that leaves even a softer weld that's easier to work. Mig is very hard and you really just have to grind it off. But it's much more forgiving for fitment and is way faster.

(I'm really struggling with the tig and thin sheet metal, seems like I get way too much heat before the puddle starts to flow. Can't wait to see some of yours laid down and look at your heat ribbons.)

Ben was nice enough to do me a rendering of my latest garage build. 1954 Chevy wagon on a 07 Trailblazer SS AWD frame and drivetrain. Channeled (or body dropped), some shaving, frenching, smoothing, and a little pancake-ing of the roof, but mostly trying to stay true to the original 50's look.

Your tungsten should be really pointed.... and turn that heat down! That's the beauty of TIG -- The Control -- Are you using a foot pedal? Just get the arc started -- back off and throttle into it until your puddle starts to form then back off.

I like to modulate the pedal... personally -- but everyone has a different style.

Also -- what sizes are you using??

Garage Dog 65
03-15-2012, 10:42 AM
My welds probably won't be that great. Thom at GodSpeed here in my town opens his shop every Tuesday night to train people on equipment and processes. He has been working with me on fusion welding with Tig and metal finishing the joint back smooth with a hammer and dolly. I practice at home with a bunch of cutoff pieces so that when I get to the actual car it won't look horrible.... but it probably will.

Have you started a build thread on the 54 ??

PS, like greg mentioned - I use a 1/16 tungsten, set my machine to the minimum to melt the materials and then pulse weld with the pedal. That way I have plenty of pedal movement without melting it onto the floor...

As soon as you start to puddle are you backing out of the throttle? Once puddled it takes very little to keep it going.

Also what's your CFM gas flow? Should be around 12 CFM (20 PSI).

Too much gas flow can cause issues.

I just walked out there and checked, looks like I was on the low side at 10cfm (I use the old tube and ball type reg, it's what came on the machine) and my postflow is set at 9. I really think it's just more, more practice, if I ever hit that sweet spot, my confidence will shoot up and I'll have it.

Prepping to make to hood mold this weekend.

Built the template to allow a flange around the hood so there will be a 5 inch flange around the perimeter of the finished mold. That allows for excess material to extend outside the part line – and provide room for the vacuum bag system I’ll be using. I’ll transfer the template to ¼ in melamine – hot glue that to the bottom side of the hood and seal the gap where the hood and melamine meet so that resin won’t seep under there and lock to part to the mold. Then I’ll hand wax 7 coats of Release on the hood and flange – and I’ll be ready to lay that up !

We finished the flange by cutting thin kerfs into the material at places where we needed it to bend – then we sprayed some water on it to relieve the fiber tension. Then we put bagging tape on the underside of the hood in the weather strip channel – and attached the wooden flange to that and taped it shut so air wouldn't leak thru.

We flipped the hood back to the top side and added clay around the perimeter of the hood to the masonite flange to get rid of any openings that the resin might seep under. Then we sealed the wood flange, clay and hood a couple more times.

We used a really hard graphite surface coat on the hood first to give the mold surface a tough finish so I can pull multiple stock sized parts from it later if needed. We poured that onto the hood/flange and spread it about 1/8 to ¼ inch thick – and then let it cure until you could touch it and just leave a print. Then another coating of the graphite surface coat followed up with the fiberglass and epoxy resin. We did 4 layers on this limited production mold and we balanced it by ensuring there was the same amount of fiber in all directions (0, 90, +45, -45) so it won't warp. On a production mold you’d want to do 12 balanced layers to give the mold some bulk so it never flexes.

Added a perforated release film on the very last layer. Perforated to let the excess resin bleed thru – an Teflon released so the last layer of glass/resin doesn’t stick to the white bleeder/breather cloth I added last. The bleeder function of the cloth acts like a sponge to soak up the excess resin – and the breather function of the cloth allows me to put a bag over the entire part and pull vacuum over the entire surface while pushing the glass/resin tight down onto the mold like a vise. We pulled about 30 inches of vacuum on the part using a vacuum pump for air-conditioning service hooked to a 10 gallon tank from harbor freight.

24 hours later, remove all the bagging, flange, clay and pop the hood outta the new mold. 1 each hard graphite mold ready for sealing, release, and building part. Here's the pics for ya. We do the same for the seat mold…

Not much of an update for ya… Picked up some more parts for the car.

LED digital inserts (brake and turn light) for my NOS tail light module. These set directly into the reflector well under the lens covers. You can use either the provided connector posts and they plug in the socket just like the light bulb – or you can remove the socket posts and connect a hardwired pigtail with a standard disconnect. The slot in the middle of the card slips over the reflector divider between the brake and turn light sections. Also received the LED flasher unit and excellent installation instructions for the kit.

http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Lights-02.jpg

Received my DNA Muffler. Stainless materials with little to no back pressure with their flow-thru design – and I hope it has the kinda sound I’m looking for. I’ll use one in the middle of the car under the torque tube. Idea came from John’s Ironwork’s Nova build. I’ll clip the ends off to a 3 inch opening and install a Q/D band clamp that you all use.

And finally new door mirrors. My car came with a different (more modern) style that I didn’t like – so I picked an earlier Porsche set that has more aero style IMO. We’ll see…

While at Columbus I was able to pick up some more parts for the car.

ECM Mount and Remote Coil Mounts from Rodger at Ironworks (a site supporting vendor).

http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/Remote-Coil-Mount.jpg

And after Chad (CCRacin) blew the side outta his Camaro’s LS6 motor, he purchased a replacement from Greg Weld who had a LS6 drop out from a Vette in his shed. Chad didn’t need the vette ECM, Wiring Harness and Intake system, so he sold them to me and I will use them on my buildup.

Awesome project! I have been reading throught the thread over the past few days. I glad to see someone taking a road less travled.

I happened across your project while I was looking for info on suspension mods. I want to swap in C5 IRS and front suspension into my 05 GTO. I like your suspension jigs. Those have to be the simplest way to locate all the suspension points and have the ability to move things around.

Did you design the raised platform or was it constructed from plans you located somewhere?

Thx

Thx Kevin for the kind words !

I looked around at pictures of everyone's chassis fixtures from all the bigger shops - and then just made up my own design based off of the items I liked. I most like being able to fold this one down and store it flat or on a wall when I done, whenever that may be .... ;)

Thx and good luck on your project !

Jim,

Any new pictures?

I found a chassis shop that builds complete frames for older corvettes that eliminates the corvette differential, trans axle and torque tube. They build the new frames with C5/C6 suspension parts and use a Viper diff.

Their designs are right up my alley as I already have all the C5 suspension components and Viper diff (had planned to retro-fit a cobra IRS into the GTO but use the Viper diff).

My only issue is that the shop won't sell me the front and rear clips and wants to build them for me as a complete frame and sell it that way. My plan called for me to remove the floor pan. Bend up some 1/8" steel sheet into a profile to match the new frame rails and capture the edges of the rocker panels. The slide that into the rocker panels through the bottom. Tack those in place then lower the car onto the new complete frame.
I'm still toying with ideas on this. I might be able to order a front and rear clip in the profiles I need from Art Morrison then fill in the center section. But the first order of business is to get under the car and game plan this a little more.

Hi guys,

Nothing happening on my car recently. Been building some tool stands and other stuff for my shop.

Spent a week in Boston with my wife to see some friends and attend the 356 Porsche East Coast Holiday. About 255 cars in attendance from 1953-1967. You had cars from all sides of the hobby. Perfectly restored significant cars like the 1954 Gmund all aluminum coupe in the lobby – to rat coupes in the parking lot. It rained the final day when the concours was scheduled – so it was moved into a parking garage. Not the best location – but it was outta the rain and still happened. I normally hang at the host hotel in the evenings anyway to catch some of the best discussions and get to see the cars opened up where you can ask questions and chat with people. One guy rolled a 100 thousand dollar coupe on the autocross… oops. Really good group of folks and it was a fun time !

http://i940.photobucket.com/albums/ad241/Garage_Dog_65/Vette%20Chassis/01-ECH.gif

Narrowing down the color combination I plan to use on my build. Stock black exterior, with black and dark green interior, underhood will be standard PT satins of black, gunmetal, dark green accents, etc. You can sorta see the concept in this beautiful sunroof coupe.

While most people take shots of the car, quarter side shots, interiors, wheel stance, etc. I take a bunch of stupid stuff like bumper gaps, -or- with a hood handle and without a hood handle, -or- chrome and white door knobs vs chrome and black door knobs... A couple hundred of those would make you sick. I have gigs of pics on door gaps ....

Hey guys,

Hasn't been much progress on the Porsche, been busy doing life stuff. My Mom had a stroke last march. Her condition deteriorated pretty quickly and her funeral was yesterday. My 90 year old father who is still at home requires a lot of time and help these days - so between mom and dad I haven't focused much on building the car.

I also changed jobs in January last year to something a bit more fun. I now work at Dallara Indy car factory in Speedway Indiana building the IRL Indycar and IndyLights cars. Building indycars and doing projects with my buddies Chad and Tom really helped keep me going lately. Thx bud !

Ok, enough whining, here's car stuff for ya.

Greg, couple of my buddies work on the Sam Schmidt Motorsports team. Tom (in the pics of the hood mold process) is one of the front end mechanics on the 77 Simon Pagenaud car. They came very close to the indy car championship last year (3rd) and are looking to be in the hunt again this year with an even better team. It's hard for any team to compete with Penske or Ganassi dollars.... but Sam's efforts show it can be done. You picked a good one to help !

Fresh off the truck ! Well, it took a while to wire and calibrate, but that's the fun part right .... You can print in many different materials, ABS, PLA, Nylon, Carbon, etc.

I bought it to make molds direct from a cad file, skipping the cnc master step and costs. Or, you can print a plug mold outta water/solvent soluble material, make the part over the outside (like an air intake tube) then flush away the plug material.

The new indy lights car is draft designed and the model is in the wind tunnel for testing. Everything is printed in miniature scale on an SLA printer (except for front and rear wings which are alum) The wheels are machined from alum and the 'tires' are actually carbon fiber with anti-skid painted on for tread.

Anti-Roll Bar Adjuster lever in driver compartment cable actuates the ARB Blade attached to tub sidewalls. Rotating the blade changes the bending ability of the blade. The blade is in the center of the ARB Tree and the bottom of the tree is attached to the bulkhead. The Tree is what you see sticking up thru the access opening and connects to the damper rockers.

like they say, if you gotta ask you probably don't want to know.

thanks for the blade info.
I knew it was a torsion type but wasn't sure on the proper terminology. I assume the ARB blade comes in different resistance ratings.

Glad to give you guys some carbon fiber eye candy for Christmas ! Hope it provides some inspiration for your projects in the New Year !

No project creep on the Porsche, but I continue to purchase parts and shop tools ! :) It is kinda nice to get paid to build cool stuff - verses me having to spend all my money ! And I don't have to get the customers, worry about making payroll, paying 40 kinds of taxes, and all that other stuff.... So I definitely have the best part of the deal !

Basic price just in case Greg needs to buy a couple:

Car with both speedway and road course configuration, bell housing and trans 235k
Engine lease for the season 90k
Wheels 2500
Tires 1850/set
Brakes 6k
Data pkg 21k
Damper pkg 11.5
Clutch 3k
Air shifter pkg 8500

2 cars for Greg to run a season should be somewhere between 1.6 and 1.8 cool mil.

No problem Vince !

Dallara offers 3 different rate bars in the parts manual that teams can buy.

Not quite as sexy as the inboard setup, but I saw this on a Trans Am car and it uses the same "blade" technology and is adjustable from the drivers seat. This is more the traditional sway bar setup like most of us use on our cars. Its set full stiff in this picture. I was only mounted on one side of the bar, the other was a solid arm.
