Ok.... Here goes.... My project:

1962 Nova Convertible (Drop-Top). I've had the car for 13 years after purchasing it in 1995 for $1440. I drove it for several years, and eventually parked it. I never changed the oil, I just added to it...........

Nothing was done to the car in thirteen years.... NOTHING. As you can see below, it was bone-stock. Well, the time has come to start 'modifying' it. As you'll see, that is an understatement.

The plan is to build a bitchin' cruiser with modern running gear. I plan to use Corvette running gear and Corvette suspension.

The twist is this: I've always wanted to build a car with a removable frame.... so here is my chance to fulfill that dream.

My day-job has kept me way too busy to do the project like I envisioned it…. So I finally decided to have someone else to do it!..... and that was a VERY difficult decision. After doing some research, I decided on Rodger and his crew at IRONWORKS SPEED AND KUSTOM. I like his vision, his enthusiasm, and his workmanship.

Enough words, here are some photos……..

As it arrived at IRONWORKS (a.k.a. Novaworks):

IRONWORKS wasted no time in dismantling the Nova to determine a proper ride height. Here are some mock-up photos:

The initial frame layout design called for rectangular tubing (2x4), however, after a few discussions, we decided to use round tubing (1.75 x .12 wall).

The torque-tube had to be lengthened to fit the car. IRONWORKS cut the tube and mated the forward section (with the shifter) the the new Quicktime bellhousing. From there it was easy to (temporarily) add a section of aluminum tubing:

In order to make the frame rails stiff, we had to add gussets in between the parallel rails. We looked at several different configurations and ended up with slots:

http://i338.photobucket.com/albums/n408/hwynova/shoppics7-28-2008001.jpg

All of the bracketry is designed on SoildWorks. The files are sent to a water-jet company, and the parts are produced. I love it.... from the computer, to the water-jet company, and in our hands quickly. Rodger will tell you that he is picking up water-jet parts daily...... sometimes hourly!

The tunnel are came next....... the original concept was to do it in round tubing..... nice, but..... we changed that to go a lower profile. Each 'hoop' was made from three pieces:

I just spent 2 hours checking out all the build pics - and I was supposed to be mowing the grass this morning.... oh well.

Looks like another winner !!! I really enjoy the creativity and craftsmanship of the NovaWerks projects. Beautiful stuff guys ! A couple of those shots should be backgrounds on your web site Rodger.

Wouldn't it be great to have 5 Ironworks cars in Columbus next year tearing up the autocross track ??? !!! I want to see that

Good luck on the project Eric - you mad scientist you !!

Man this is going to be a full-time job just keeping up with these posts. The mock up wheels are the Fikse profile 13's, they are 17x8.5 and 17x9.5. They have BFG R1 tires and come off my 2003 mustang. If you looking for some hit me up, I can give pretty good deals on Fikse wheels. The guys at Fikse like me.

The drop top nova project has been in discussion for about a year. Eric first came to Bakersfield for an open house we had and John was fashionably late to meet all his forum buddies. Eric was real quite and I could tell we would end up building some cool stuff togther. Eric has helped me with the brake pedals in the C6-57 project and on numerous other cool projects. I have been hounding Eric for about 6 months to let me go get the vert out of his garage. The 62 is going to be a removeable style frame and the bottom of the body will flow from the top of the rocker onto a smooth bottom. We will be doing lots of strengthening to the floor to make everything work togther and yet maximize room and strength. We both hope to build a car that has amazing detail in engineering, but is subdued on the outside. We do not intend to build the car on any rush schedule, we intend to make sure we have covered all the engineering to the fullest in each aspect of the car.

My guys are really excited about working on this project and it should make for an ground breaking project filled with mnay new ideas.

Thanks Eric, for let us handle your dream.

Hahahaha!!! Calendar wheel!!! Hahahahaha!

I've got mine!:D

I gave one to my partner and he just laughed at it at first but I caught him using it the other day! LOL!

Great work Eric and Rodger! I like how you did the tunnel. Is the sheetmetal between the ribs a sub layer or is that how the finish will be? I also like the rear PU points worked into the crossmember. Very Cool!

John

Is the sheetmetal between the ribs a sub layer or is that how the finish will be?

John: The tunnel sheetmetal is .090 thick. It will be fully welded at each hoop (rib). No other layers..... what you see is it. We considered 'slotting' those sheetmetal pieces, but we felt it wouldn't look right....... so we didn't. We will window one section for the shifter.

Now those calendar-wheels are famous!.... or should that be infamous??!!!

I would imagine that you will be running your exhaust down the middle underneath the TT. It would seem to me that you may have heat issues since it will rise out of the slots or will the exhuast be routed differently?

The car has a completely separate floor. The Body is removable on this car. But the exhaust will run down the center, No sense changing a good thing. There will be so many details that will get covered up when we put the body on the chassis on this car. We are trying to set up a booth at Sema to display the chassis in. Eris has a really good lead on one right now.

once again another masterpiece in the works at IRONWORKS great work guys.

Rodger i was studying the pictures and was looking at pic #2 in post #6 and was wondering if the p/s rack will be removeable out the bottom or if the engine will have to be pulled to remove the rack? as a technician by trade I seem to notice stuff like that, If the rack will come out the bottom then that is a pretty sweet looking piece with the forethought of future servicing.

ps keep up the awe inspiring work.:hail:

The rack will come out the top and it should come out the bottom since we put spacers in with the rack mounts to make it able to roll the input shaft upward to get it out. We try to think about these things since we will more then likely be the one fixing it if it ever breaks.

Thanks for the Comments.

I have a quick question. I was lookingat the pictures and Ive seen this on the others the plates to mount the front lower control arms. Are they perpendicular with the tubes? Or are they angle with the control arm? Or does the control parallel with the tubes? I'm wanting to build a suspension with this method and was curious as to how you guys went about that. BTW car looks great!

ironworks
08-06-2008, 12:44 PM
The lower control arms are level at ride height in this application so that allows the plates to be perpendicular. The stock corvette has a tiny upward angle from the front toward the back. The upper mount is a separate plate with the antidive built in.

Rodger

68RS350
08-06-2008, 01:08 PM
So you guys determined that control arms could be parallel to the ground at ride height using a suspension program or calculations?

ironworks
08-06-2008, 01:48 PM
Both. All it does is lower the side profile instant center a bit in the front. But we had to modify the antidive to get the narrowed package to clear the parts and pieces in the front end. So in turn the instant center is in the same place. We are custom building uppers and lower a arms on this car in order to not use an expensive aftermarket rack and pinion. The steering arms will be lowered 2 inches to get all of this to happen. I have yet to see an aftermarket C5 front clip that did not have level a arms in the front.

Next we start attaching rear lower-control-arm mounts. First, the cradle tubes are tack-welded in place and mock-up brackets are used for initial sizing:
http://i338.photobucket.com/albums/n408/hwynova/shoppics8-6-2008009.jpg

Next, the lower-control-arm brackets were cut on the water-jet cutter and slid over the cradle tube:

One question, on the rear lower a-arms - what type of fastener(s) do you plan to use that will grip without machined pockets for the adjustment eccentric ?

Looks GREAT !

Jim

Man slow down the eccentric pocket has not been put on yet. JEEZ. It will get welded onto the outsides of each tab with a 3/16 to 1/4 plate. I did not want to make the tabs 3/8 thick at the attachment point around the tube. The 1/4" tabs are already twice the thickness of the tubing they mount to.

Thanks Jim..... By the way: Can I borrow some of those tools??!?!?!? I'm looking forward to seeing progress on your project!

Here are photos showing what the underside of the car will look like. The bolts in the frame/body mount will ultimately be replaced with flush-fitting bolts. The bottom of the car will be FLAT. The rockers will transition to the bellypan. To accomplish this, IRONWORKS will be removing the pinchwelds.

Also, notice the collectors (far right-side of the first photo)!........ The exhaust will be run down the center of the frame, below the Torque Tube. What we wanted to achieve is a clean undercarriage...... Nothing should be visible when you look under the car from the side. The headers, exhaust, oil pan, front cross member, are all above the ride height.

what kind of steel are you using for the frame rail? mild steel or 4130 tubing? killer job.from what I can see their will be tons of weld inchs in this chassis which mean a lot of heat in the weld zone.

I wonder who is screaming or crying more (over this photo) Rodger or Kyle?

Rodger hates a mess, and Kyle (DSE) insists that all photos be taken in a clean environment. (I bet Rodger didn't take this photo)

Brycen

I agree "if there is no mess theres no work being done" you should see my mess.

I like the picture with all of the tools shown. I like progress photos, Rodger doesn't give us enough photos.

My point is: many owners and owners in this industry would prefer to have the picture taken without the mess. Kyle for one, we talked about this in Columbus (at length) about the quanity of pictures he takes and the quality of pictures he demands. He is the owner, he gets what he wants.

My assumption was that Rodger didn't take the picture, because we have read his comments about pictures in his shop with stuff lying around, and he was not to happy (maybe all of the mess distracted from the quailty work that you and the boys crank out day after day)

Again the assumption is Rodger likes it neat and tidy.
No doubt that a mess must ensue to produce work.

So Who took the picture?
Did that crazy Nova owner take the photo?
Maybe Jake?

Your opinion does matter! I personally like getting feed-back on the workmanship, etc, of my Nova.

The cars being constructed at Ironworks always seem to take on a life of their own...... Just ask John, Rich, Byran, and Mick. It doesn't matter who is working on the car, the results are impressive!!!!!

I obviously like Novas...... but I'll have to admit I'm starting to like those other cars..... what are called again: Camaros? Seeing Rich's car being built has really caught my eye. I have another 62 Nova sitting in my garage.... Any body want to trade a Nova for a..... (gulp).... Camaro?

This first photo is of the original headers Ironworks made for the Nova.
http://i338.photobucket.com/albums/n408/hwynova/09-13-08001.jpg

They looked great....... but I had to open my mouth and say "What if.......". My "what if" ended up being: What if the four tubes were all at the same angle, and all in a row..... How would that look?

Well, IRONWORKS, being the masters of fabrication, literally created another set of headers based on my (minimal) input.

I just love how Rodger and I connect on things!.... and how his crew can execute ideas into reality.

So here is a series of photos showing the construction of the new headers:

As usual, I am late jumping in here, just now today noticing this post...

As a CAD Designer, (CATIA/Pro-Engineer), I know exactly what you mean about the whole "Concepulize it, model it, send it to the CNC machine, and pick up your PERFECT parts"...

It's tough to beat...The question I have is the one that is bugging me and my '67 Chevelle 2-Door Wagon project:

"How far do you go with the CAD modeling?"...Do you scan/measure/model and surface EVERYTHING, like the inner body structure, or is this mostly an exercise in frame/suspension engineering?...

I figure you most likely started with the original frame pickup points, and a general representation of the inner body structure and then designed your frame as an overlay (per say)...

Did you physically measure the C5 Vette stuff for CAD modeling or did you plot the pick-up points for the UCA's and LCA's both front and rear...How ever you did it, it's just waaaaaay cool...

I feel ya Bro' about the whole Solids Design...Aint no other way to do it, no way, no how, no say no...

How's the CAD job market down there?

I know its been a while since I posted last, so here is an update.

I got this in an e-mail just the other day. It is one of the possibilities for the rear of the car.

http://i338.photobucket.com/albums/n408/hwynova/nova.jpg

I wanted to 'modernize' the rear without losing the appeal of the original design. This rendering shows tail lights that have the original shape but are larger in size.

You will also see a hint of a rear spoiler in the rendering!

Opinions?

The following pics show the results of a wild idea that I've have with Novas but have never had the tools/no-how to do ........ but I really wanted to try it on this project. Rodger told me (after-the-fact) that he thought I was drunk when I first nemtioned this concept. Well, here goes..............

I've always wanted to 'modernize' the rear panel of a Nova by replacing the tail lights with larger ones..... They still need to be the same basic shape but they should be larger. My stumbling block was the trunk lid...... Because of the trunk lid opening, I was always limitied to the size of tail lights...... SO WHY NOT GET RID OF THE TRUNK LID OPENING....

I asked Rodger to take my trunk lid, cut off the downward portion, and weld it to the car! Sounds so simple..... Here are the results:

Before surgery:
http://i338.photobucket.com/albums/n408/hwynova/DSC_0319.jpg

After surgery:
http://i338.photobucket.com/albums/n408/hwynova/DSC_0323.jpg

http://i338.photobucket.com/albums/n408/hwynova/DSC_0322.jpg

Rodger then fabbed a complete replacement panel and attached it to the car. These pics show the car with the modified trunk lid:

Wow those picture make it look so simple, Wait till you try and explain how moving the tail lights up 3/4's of an inch makes a world of difference and how we came up with a spoiler that actually works on a convertible and it does not look like a whale tail.

Eric really has some good ideas and we work really well togther. You should see what we can do when Eric and I get to talking about spending Johns money on his car. That is when things really take off.

Here are a few pics of the latest spoiler design. The spoiler mocked-up in the 27-February-09 pics was too big (but we had to start with something). A convertible needs a subtle spoiler, so we talked and.........

The guys at IRONWORKS whipped their cardboard, some scrap sheet metal, and some blue tape and came up with the following design.

http://i338.photobucket.com/albums/n408/hwynova/1-28-2009shoppics027.jpg

These pics are of the radiator support. Like the inner fenderwells, the support is all scratch-built.

I wanted to keep the basic shape of the original support, but I wanted Ironworks to put the radiator inside the top lip. As you can see, the aluminum radiator is fairly thick, so the top of the support had to be made just as thick.

http://i338.photobucket.com/albums/n408/hwynova/P1010058.jpg

Since the new radiator is wider (side-to-side) than a stock radiator, the "hump" on top of the support was fabricated wider as well.

http://i338.photobucket.com/albums/n408/hwynova/P1010061.jpg

This shot shows the top of the support intersecting the fenderwell after the initial fitting of the core support in the car (no headlight buckets yet).

This has been an awesome build for me so far! I have tried to figure out what my favorite fabricated/modified parts are so far. I have several.

1) The inner fenderwells. If you notice below, all of the bolts are hidden. You cannot see the fender bolts, the fenderwell bolts, or the radiator support bolts!

3) The trunk mod. As you can see, we (Ironworks) sectioned the trunk lid so that the vertical portion is part of the car (more trunk pics to follow soon).

The original trunk seal obviously wrapped around the original trunk opening. Since the trunk lid was cut into two pieces (main lid and vertical section), a new thrunk opening had to be created.

Here is a pic of the new opening:

http://i338.photobucket.com/albums/n408/hwynova/P1010209.jpg

It was fairly easy to cut off the vertical portion of the lid, but then the underside needed a lot of attention. Brycen to the rescue!!!! Check this out. He made it look like stock (and its not even done yet):

I love the fabrication on the rear bumper. It looks just like it came from the factory! I just think you jumped the gun having it chromed already. :_paranoid

Thanks Darrel. We didn't want an in-your-face kind of spoiler...... This one is very subtle.

Here are a few pics on progress of the all-metal spoiler that Ironworks so masterfully built...........

Before spoiler:

After spoiler:
http://i338.photobucket.com/albums/n408/hwynova/ShopPicsAugust2009103.jpg

Notice that the sheetmetal underneath the spoiler was cut away..... the spoiler is not just an add-on piece.... it is part of the rear quater panels and trunk.

I think Ironworks nailed the shape:

Your keys are useless if there's no fuel or brake system. Bakersfield is North of me just push it down.

OOPS... No brakes could be a problem though...
