View Full Version : "RAMPAGE" - 2nd Gen Camaro by Roadster Shop

Well, this thread is well overdue!
We had a pretty hard time keeping this one under wraps for so long!
This was a labor of love for many of us here at the shop. With many of our builds previously circling around the show car, street machine, pro-tour type builds, this car would be a complete departure from what we had done before. It would also serve as a platform to apply new methods of 'building', incorporating new technologies and methodologies into what we could apply to other areas of our builds.
The brief was really to create an evolution of the pro-touring methodology, bridging the gap between street car and full blown race car. A 'perfect storm' of Roadster Shop design, detail and engineering and an open love letter to the spectacle and rawness of motor sports, racing, muscle cars and the pursuit of speed.
While some of you are aware of how the car ended up, we should probably start from the beginning...
The perfect candidate:

With the shell being prepped, we started to dig into what we really wanted the car to look like.
Wide. Definitely wide. And low. Did I mention wide?
This was the first loose sketch of the 'feel' of the car. 2nd one at the bottom, more of an exploration as to how different a direction we were heading form the stock shell.

79" outside of tire to outside of tire. (did I mention it was wide?)

It was actually a project we started independently as a shop project. In the fairly early stages, one of our customers we have built for before was talking about wanting a more hardcore, track based project that was still streetable. Something with a good level of detail and uniqueness, but not so precious or something he would panic about if he got a rock chip.
This had to be a great excersise in your ability to trust your design. I cant imagine saying "well this is one of the best shells we have ever had. Now lets cut it up and make it really wide" Great job guys!!
Well put. This was a pretty big 'leap of faith' from what we thought would be an awesome idea to the reality of making it. There isn't exactly a ton of reference when you build a GT/DTM/ALMS style 2nd Gen custom widebody race car! It was pretty much when we had the tire up next to the body sticking way out past the quarters we knew we were onto something.

With the physical wheel, ride height and track width heading in the right direction and really falling where we wanted them to, we could pretty much finalize the concept as we approached the aesthetic part of the build. There were many tweaks and revisions along the way, but it was around this point we established the final 'look' for the car.

Exactly: not that anyone is planning on dinging the car, but the risk is there. Making the flares in sheetmetal would be initially possible, but any damage would be very costly having to either repair or replace the sheetmetal piece. With the carbon 'bolt-on' pieces, if one gets damaged, we have the all the molds to make them exactly the same forever.
(and it looks cool)

Not yet. The SEMA debut was really the first reveal of the car in 'built' form. We are planning a few months of performance setup, shakedown, suspension tuning track laps etc to make sure it is fully dialed in and bombproof.

We didn't get a chance to weigh the chassis and cage. The whole car weighed in at 3100lbs dry.

We get more done with no cameras around! Unfortunately you touched on the reason for lack of decent car shows out there. 'The Process' doesn't make for good network ratings. Made up drama, deadlines and bad acting seem to make up what passes for car shows these days. We'd rather just build cars...

Time for some updates!
With the foundation of the car coming together we could turn our attention to creating the carbon pieces we needed to give this car the shape and look we wanted.
Figuring out how to do this was a process in itself. With foam being the fastest to build shape and carve, we set about creating the 'jig' to both hold the foam we poured and establish guides and limits for where we could cut and still allow clearance for the suspension articulation. In essence, it had to look as good as it worked.

As you can see on the rear and then front, as we got the foam close to the shapes we wanted, we added a skim of body filler to refine the surface a little. Still fairly crude at this step, it allowed us to see and feel the shape better and start adding in some of the finer details like edges and creases.

Did you end up using the foam as a plug to re-lay a full carbon panel or did it become final as shown?

From a few pages back.

The pieces you see being formed are essentially the plugs. Usually, molds would be pulled from these pieces. In this case, we went a little further as you will see soon!

...which is why they have to be built with a sturdy material.
The hardest part is to keep both sides the same. Right?

The reason being, we wanted the feel of the 2nd gen tailpanel, but way more clean and crisp. A little F40 inspiration thrown in with the twin lights and mesh backing. The bumper also would end up being integrated so at this stage, it was just easier to lop the whole panel off and start it the way we wanted.

With the shapes dialed in, we needed to digitize the surfaces to both make the slight changes and additions we wanted and so that we were able to mirror the flares for the passenger side.
The guys from Exact Metrology (http://www.exactmetrology.com/) were happy to assist in the process. Using both the Romer arm and Surphaser, they were able to capture the detail and parts of the vehicle we would need for the next steps.
Science!

https://farm9.staticflickr.com/8670/16038359325_39bd4aca38_b.jpg
At this point, the file they captured was then used as a base for us to generate the final surfaces. Wile forming everything by hand and scanning to 3D is a great start, the ability to form a 'clean' surface model in 3D would allow for a perfectly smooth surface. It would also afford us the option to break each surface into parts and add all the structure needed for it to become a suitable plug for a mold to be made. It was also way more efficient to add details at this time in the computer like the fastener recesses and vents.

With the 3d work complete, the files were sent off to be machined (due to the size we couldn't do it here)...more on that later!
The car could then be removed from the table and the fab work could continue. Since we were now able to get under the car, we set about on the 180 degree headers and fabbing up the stainless exhaust!!

With what looks like a Dailey billet dry sump pan the bellhousing is probably 2" lower than the bottom of the pan so you end up with room under the motor even with it as low as possible. Can't help but notice that in the pictures.:D

yeah my bad, I thought about that later. I should know as I came to the same realization when I went dry sump, that the bellhousing is the limiter after the first 2" of oil pan get lopped off.

There's absolutely nothing I don't like about this build. You could throw an AMC Matador body on it and I'd still think it was cool!
A friend built a slant nosed Porsche in the early 90's with a 350 SBC in the back and he built a similar header system for it......still one of the coolest sounding SBC's I've ever heard.

Some under the hood action and the mock up of the intake ducting coming in from the front opening next to the main headlight.
Lots of 'packaging' to consider as there would be a large air box behind the radiator evacuating air through the hood. All has to fit between the cage downbars, next to the motor, ahead of the motor around the cantilevered suspension and all under the flat, non-cowl hood.

From where we left off: at this point the car is in a position where it could be broken down and the shell sent out for powdercoat on all the interior and inner surface/structure.
Some CNC action on the E-brake. We engineered this to be an upright style lever for more aggressive use which can also be pinned in the downward position when not needed (road courses etc).

Just wow!! So I apologize if this is an inappropriate question, and please feel free to decline answering, but what does a build of this magnitude cost?....200K?....250K? Im just blown away by the R&D and build quality....hell that E-brake assembly is probably worth more than my '69 Corvette. Anyway, thanks very much for the update....I love seeing these NASA quality builds!

So you built the parts out of metal or foam, then digitized them, cleaned them up in the software, then CNC machined them out of wood before hand laying up the molds and then the final parts ?
Ok that's a little more involved then I'm going to be able to replicate in my carport/shed.

We have been asked this quite a lot.
With the vastly different than stock ride height, track width, suspension, chassis etc, it simply wouldn't work with a 'non-rampage' Camaro.
If you want us to build you one though...

A few years back, I had some old vintage gas cans I threw up on Craigslist. Someone sent an email saying he would take them and came right out to pick them up. Turned out it was someone from the Roadster Shop. He said they were putting together a room to take pics of cars in using vintage stuff. Can't remember his name, but was a nice guy who took some pics of my 79 Trans Am while he was here. Probably talked for about an hour and a half about car stuff.

How has the powder coat hold up to heat on the floor and firewall? I thought that it melted around the 400 F mark and I have been in some cars, well Ron S. blue mustang, that melted my shoes.
Was wanting to do the same thing to the interior to the car I am building instead of paint.

It cures at 400*, I would expect the powdercoating to be more durable than paint.

I agree here... .shouldn't have an issue
A lot of powder is baked is baked around 500 degrees roughly unless your using low temp powders.

The powders that cure at 400 are usually good for sustained 300 degrees. A air gap and a thin piece of stainless would cure most of the exhaust heat issues.

I almost didn't even open this thread, thinking it's just another Camaro build... I am glad I checked this out.
This is absolutely NOT just another Camaro build.
Excellent craftsmanship and execution of design. You said this was to test new ideas and methods, and I really think you did a truly wonderful job tastefully combining classic muscle car and modern race car. It's beautiful.
Can you elaborate on the engine you used? I see individual throttle bodies, which is always cool. And I don't even know what is going on with the exhaust. I need to do research after reading your build thread.
What does a 180 exhaust system do, exactly? I will look it up on my own, but it would be cool to have an explanation as to why you went through the effort to make such amazing headers. Everything else in the car ha a function, so there has to be a benefit that this exhaust is expected to provide over conventional headers.
I love your suspension, as well. The ability to tune the motion ratio is impressive, and your set-up looks top notch. The picture of that front cantilever pivot mount is pure fabrication pornography.
Very cool car. Thanks for sharing.

Been running a 180 exhaust on my Pantera for about 8 years now
Another Pantera buddy got his last year and we just finished putting
the third one on my buddies car two weeks bacd... we took them thru
downtown the other night and stirred up quite a commotion setting off
car alarms etc.
Herb Adams put a 180 exhaust on his Trans Am car years back and
when they fired it up for Tech at the first race all the other teams
stopped what they were doing and the tech inspectors kinda backed up
One guy said it can't be legal
Does a crossover of two cylinders on each side to the other collector
Gives it better evacuation and the coolest sound ever as you can tell
by the Camaro video
Was common on Race Panteras and Gt40s

This build is why I joined this forum. So freakin' awesome!!!
I have a few questions about the exhaust:
1) Why the 180 degree headers?
As he owner of probably the only other FRONT engine car here (Panteras don't count), I am very curious why you would do something so unusual.
2) When are you going to post something so we can here what it REALLY sounds like--beyond a start up and a few revs?
I am dying to hear this thing moving under its own power. A lot of people hate how mine sounds, but you can't do anything different without upsetting at least half the people out there, right?
3) Can I PM you with a bunch of specific questions on the header design once I get a good listen?
Meanwhile, here are a few pics of mine:

Mark, did you build your own 180° headers? Those are slick.
And yes, a lot of "American muscle" type guys are not going to like the sound of 180° headers. They get rid of that distinct American V8 sound. Anyone that gets all hot-and-bothered by a lumpy cam is going to think that a car with 180° headers sounds like a sewing machine.
On a different forum, someone posted a clip of the new Ford "voodoo" engine, with its flat-plane crankshaft... so it has an exhaust note like 180° headers. Anyways, there were people who said that it sounds "rice", because they are used to the uneven chugging of a typical American bent crank motor.
I prefer quiet exhaust, so my opinion is far from the average. I do like the scavenging effects of the 180° headers, but I can't get behind dry-sump oiling so packaging becomes a problem. I guess I am stuck with the rest of us mere mortals, and I will have to settle for some Tri-Y's.

Mark,
cool job on the headers...as far as 180 headers sounding
like sewing machines.... if on a Pantera you split them far apart
they really do not sound that great... I have tried to record
my Pantera with the 4" straight pipes and the Iphone shuts the
sound off.. I guess 109.7 db is too much.. 105 with my street pipes
and maybe 98 with my California Track pipes
We have three Panteras in my shop all with 180 headers and they
all have a distinct sound.. one is a Cleveland with a roller, the other
is a Stroked windsor with a roller cam and turn downs on the ends
and mine is a Stroked windsor with a solid lifter cam.. none of these
sound like sewing machines trust me.. like a V8 at idle
Look on this site "Members on the Scene" and go to the post Sieg did
6-2-2014 Labeled a few Autocross Launches.. my Pantera with 180s'
You should hear it with 4" straight pipes.. actually ordering conicals to
go down to 3" at the ends to try and put a little back pressure in them
before I go to TWS next month
Rampage really hits hard

would love to do it on the bird but not a lot of room
Herb Adams modified his Oil Pan to get them on his first Firebird
Pic of my Pantera headers... easy compared to what you did

Gonna have to disagree with most of this.
I ran 180* headers on some of my race cars, and they in no way get rid of the distinct american sound. Perhaps your mistaking 180* headers for something else. Sewing machine? Really?
The flat plane engines produce a unique sound of their own. Sounds nothing like a set of 180* headers really. They are probably referring to the ricer term, due to Italian built cars making that sound, because most come with a flat plane crankshaft.

The vented rear window was a cool piece - a little nod to the F40 (a personal favorite). It was a custom piece we layed out and made by AM Hot Rod Glass.
Brake light is by McLaren (yes, that McLaren :unibrow:) It's the same one used in the F1 cars.

Ferrari/McLaren - Sounds as expensive as it looks :D :G-Dub:
For us mere mortals (if interested) a variety of center flashing rear fog lights come in less expensive flavors.

I couldn't help it I was curious if they would make another rear window, so I called AM Hot Rod Glass, and she does still have the molds and will make more, she said it would cost 12-15, I said, Oh 12-15 hundred that's not too bad, then she said, no that's what a normal windshield would cost, the louvered one that we made them would be 12-15 thousand! They can make it in different colors though. She said it takes a few days and it is not easy to make but it is a nice piece. I agree.
I wont be getting one lol. It is a awesome piece though.

How did you get your depth to the front splitter and rear diffuser. What was the process to building those after getting the mold ready for lay carbon if you dont mind giving up some of your tricks..
atomicjoe23

Time for some updates!
With the foundation of the car coming together we could turn our attention to creating the carbon pieces we needed to give this car the shape and look we wanted.
Figuring out how to do this was a process in itself. With foam being the fastest to build shape and carve, we set about creating the 'jig' to both hold the foam we poured and establish guides and limits for where we could cut and still allow clearance for the suspension articulation. In essence, it had to look as good as it worked.

What is the width and thickness of the metal "fingers" you used?
Is that just tape stretched over the metal fingers or did you put some additional support in that we can't see before you put foam over the tape?
How did you apply and contain the foam? Did you build some sort of containment and then just pour the liquid foam in and wait for it expand, remove the containment, and start shaping?
If you had pictures of the containment before or during the foam application that would be great. . .
Thanks for all the pics!!! GREAT looking car and AWESOME fab work!!!
