I have been lurking here for a while I thought I might as well post my build. I have a 1963-1/2 Falcon Futura. It is my first car I have had since 1995. It came with a 170 and at three speed on the column. In '09 I started collecting parts and swapped in a 1989 5.0, T5, and 8.8. I built a bunch of cool parts and a custom big brake kit for the front. I covered all the details on a falcon forum (tffn.net). I got the car running in time to run all three Pleasanton autoX events in 2012, and have been working on the upgrades to someday be competitive. Phase 1 basically took the car as far as I could with stock type components. 225/50-16 General UHP tires and 16x7 wheels in stock wheel wells.
Phase 2: 255/40-17 Dunlop Star Specs on 17x9's (2003 SVT 14 spoke cobra), fully adjustable upper and lower control arms, custom drop spindles, Torque Arm, Mini-tubs, upgraded fuel tank. Future plans call for a Roll cage, fire system, splined sway bars and a paint job (not necessarily in that order).

Thanks for the encouragement. I have a lot of fun building the parts, and I don't have the budget to pay to have it done. I am a mechanical engineer by trade so building parts just helps improve my skills. I have a great job with a full machine and sheet metal shop that I can use after work when I need to do some heavy work that I can't do in the garage.
Not worrying about re-doing work is one thing I have learned. Sometimes revision is the only way to find the solution.

Don't forget to vent the KRC power steering reservoir if you are going to use a stock box. Otherwise the pressure will build and you will push a seal out of something.

Ok Phase 2 officially begins.
I got one spindle cut down and tacked up to test for fit. Tomorrow I will modify the second one and finish blowing apart the front suspension.
With stock spindles and 1.25" spacer the wheel will physically bolt up to the car, but they sick out past the fenders and the rim hits the control arm well before lock.

I am planning on lowering the pickup points for the lower control arms and making a drop cross shaft for the upper arms. I am going to add offset slugs in the cross shaft and make offset drilled plates for the lower so I can adjust the roll center. My starting values will be to lower the upper shaft an additional inch. I already did a 1.375 "shelby drop" and moved them back .25.
The lower arm mount will get a vertical slots with some shoulders milled into it. I will make some offset plates, similar to the 67+ mustang eccentric eliminators, but turned vertical. Starting value will be down .75"
Overall, the arms will be about .75" longer to get the tires right to the edge of the fender.

Since I lowered my car a little bit more I have to remeasure all my pick up points and re adjsut everything if necessary.

I assume that you're working with a forged spindle. Looks like you could chamfer those two cut pieces a bit more to make sure you get good penetration on the weld.
That spacer you've got for the tie rod looks a little sketchy. Have you considered bracing that back toward the center of the spindle?

I will definitely chamfer for good penetration. I'll have one of the pros at work tig it and may add some fish plates. I think the tie rod spacer will be ok. Bear and tcp sell kits that are very similar.

I actually got the car done in time for the Pleasanton Goodguys in March. I was still assembling on Saturday so I only got 3 runs in on Sunday. The car has so much more grip and better manners, I have some more tweeks to do but at least its back on the road.

The I did more mockup and took more measurements than I would like to think about to get it all to fit.
Rear fit better with no spacers, but the rim was making contact with the leaf, and my old 225's rubbed on both inner and outer fender wells. These wheels have about an inch more front space and back space than the old wheels. This puts them .400" more front space after removing the wheel spacer in the rear.
I spent several hours under the car with a square, plumb bob and string pulled taught to get all of the chassis suspension pick up points to use as a baseline.

I had picked up some extra spindles at a swap meet last August that were earmarked for this project. They were another set of 1968 mustang drum spindles so my big brake package would bolt up. A bunch of time on SolidWorks and I got the geometry back where I wanted and the ball joints to tuck inside the wheel to allow for 6.19” of backspace. The mockup can be seen in the earlier posts.

Thanks for the complements. I am lucky enough to have access to all of the big boy toys at work so I can build my own parts. My boss also lets me raid the drops bin so I can get most of my stock for free. I am too cheap to buy parts from the DSE or TCP so I just build them myself. I also like to make my own parts because I get to decide what the engineering compromises are. Metal working is one of the most challenging and rewarding activities that I do. The more I learn in the shop, the better and cheaper my designs get. I feel like it helps my driving also. You have to be really smooth when you are cutting on the lathe, never force it and feel the tool feedback in your hand, just like the autocross.
I consider all of my part prototypes at this point. I am not thrilled with my lower arms so a rev 3 will likely be in the works.
This is my zero dollar mini-tub (not really true, i bought a body saw and used at least $50 in wire, gas, blades and cutoff wheels):
It all starts with some careful mesurments. I figured I should start with the rearend, that way I couldn't chicken out and not cut up the car. I used my layout and mockups to learn that if I moved the springs in .5" per side I would still be able to use my leaves and not have to modify my Panhard bar or exhaust. On the axle, I simply welded up the center pin hole on my perches and welded some 1/4 thick strips to the side, ground smooth, then drilled holes for the u-bolts. It saved me from having to do any major cutting on my rearend.

You can see how one u-bolt passes through the perch, and the other touches it on the inside.
I reworked my shock mount to match by welding up the outer set of holes, re-drilling, and sloting the center pin hole, then I cut off the excess material and painted black.

I also moved the driver's side brake line mount because it was nearly rubbing the rim.
I cut the front mount to match the new width (with an additional .134" per side for spring toe) and welded in some 3/16 plate I sheared up at work. I just love having a big shear at my disposal.

I made a cardboard template and marked the line, I was originally going to use a second set of wheel tubs so that I didn't need to add a strip, but they were a little too rusty. After looking at the DSE booth, I think the mustang tubs might be the same, it would save a bunch of extra welding, but cost about $300, so I probably wouldn't, even if I could.

Got the car out to the SCCA autocross this last Sunday after a hard thrash session to get the front suspension better sorted. I had a lot of fun, but double running and spending all day in the sun took its toll on me. I played around with my GoPro and I think it will really help as a learning tool. Especially after watching some fast runs on the same track on Youtube. I am not linking the elements very well and I need to get comfortable braking hard. The star spec tires have so much more traction than the Generals I can really get on the brakes and gas hard without swapping ends. I need to learn how to use the traction. Next run will be on 5/12

Turned some "low misalignment spacers" out of 316SST and clearanced the my strut rod brackets. I ordered some 7075 and will build another set now that I got the design right. I am a little uncomfortable with a the safety factor (1.6) on the current design with 6061. 7075 is almost twice as strong and I needed to order some for some bike parts I was making so I got some more 2.25" rounds.

Thanks everyone for reading my thread and the positive feedback. The skid plate is one of the coolest features that almost nobody ever notices.
We are in the process of buying the house were renting, so no new parts for awhile (unless I can build them for free). Wish me luck as I really don't want to have to move my shop 2 more times if the sale falls though.
I have all the stock for an upgraded fuel system with Jag filler cap and a torque arm to keep my leafs inline.

Thanks guys. I hope I have better luck this weekend with the gopro. At the last goodguys I got a couple of really good videos of diving in the pits, but no racing. I was out of sinc with my remote and stopped recording right when I got to the line. I also need to change the back cover to get some better sound.

I got a nice shady spot in the pits and some good GoPro videos.
Everything fell together in the afternoon. The car was working well, and I was doing my best driving to date. This is hands down the tightest coarse I have ever driven, and it has a drainage dip in the middle (that you cross 3 times and then brake through after the finish). It scared off a lot of competitors early on so I ended up getting about 10 runs. I will post some videos tomorrow or Monday, but I don't want to share my lines just yet as I am currently sitting in first place in Street Machine and .020 seconds ahead of Mike Maier overall! Maier only drove in the afternoon so he will only get faster tomorrow. There are also some other great drivers and fast cars in SM so it is still anyone's race. I am super excited as this is the first time I am even in the top ten yet alone sitting with the fastest overall time.

The course layout was horrible, and having it where they did forced everyone into the little shaded area. Pleasanton GG needs to get their sh!t together. seen your car in the pits but you were no where near, looking good. congrats on 1st place, so far.

I'm going to have to make a plan to get to GG's Pleasanton just to meet you and see your car. I used to go all the time -- then gave it up for doing other shows etc... but I have to get back down there.

Here are some stills and the video of my fast run. Thanks for all the support guys. Hard work and practice really paid off. I surprised a lot of the pro builders with my plan Jane looking falcon and I surprised myself with how much my driving and car control has improved. The spherical bearings in the strut rods probably make the single biggest difference in the handling of the car. They let you stand on the brakes and turn in at the same time, roll on the throttle and the car rotates exactly where you want it.

That would have been cool, but unfortunately, only the "National" Events get a ticket to the shoot out and none of the Pleasanton events with an autocross are considered national. Maier is still gunning for a seat even though he got fast times at 2 events this year.

In all honesty I don't know what's next. My goal for the car was to win an Good Guys Autocross, so now I guess I am done. We are just now buying a house. Our appraisal was today, so I should know soon if our loan will go through. It has a nice size 2 car garage (that could fit a lift), enough room for side yard access and is in pretty nice shape. I'll be looking for a nice little TIG and a tube bender. Once I have those, all bets are off.

It weighs 3027 lb w/o driver. I'm about 180. It has a very mild 1989 5.0 HO motor with 1.7 roller rockers. I'm making maybe 250-275 hp.

Here are a couple of videos from the SCCA AutoX in Oakland today. I did OK, still working on my driving. I have a few more suspension mods to make, and need to work on linking elements in the course better. You can see how I am not making a smooth arc around the sweepers. Overall, I am getting better, I can actually feel what is going on, and my current alignment is working killer.
Mike Maier got me by 6 seconds and Brain and Steve Hobaugh got me by about 5. I was right there with another setup 67 mustang and a built Impala.
This was run 3. Still learning the braking zones

The Ridetech bar was a small diameter than described (basic 1.125" mustang swaybar). The posi links only have a 2500# load rating, but it should be ok, hopefully they get loose or crack before failure. I can always install larger ones or 1/2" heim joints at a later date.
I am going to cut off the end of the swaybar and add some collars to make it adjustable and increase the rate. By mounting the link to the upper arm it looks like I can get at least a .64 motion ratio and about a 440lb/in wheel rate.
If this bar is not stiff enough, I am going to cut up my 1" bar and weld or braze in a 1.375 x .188" wall chromemoly tube to replace the center.

This is a little late in coming, but home ownership and a new puppy have been getting the best of me. Spent 5 hours this weekend breaking up a 7'x7'x5" wire renforced concrete spa pad the hard way with a 10lb sledge. (It is all to make way for my new shed)
These are from last weekend. Torqued up the wheels at 9:30 PM Saturday night and was at the track 8:00 AM on Sunday, then went to a wedding at 3:00 PM.
It took a couple tries to find a spot to mount the Mikes special Penske canister shocks.
Even on setting 1, the shocks feel stiffer, but they have a more plush feel. I think that it has to do with the slower ramp up of the nitrogen pressure with the larger remote reservoir. I also mounted my RideTech bar (using my old end links). I must say, I am dissapointed with the Ford "Muscle Bar." It is just a run of the mill 1-1/8" Mustang bar, came with lower quality mounting hardware, and would not fit the "Posi-Link" adapter without quite a bit of filing (which is no fun on spring steel). RideTech makes some excellent product, but this is not one, more of a fair quality product at a premium price.
I played quite a bit with tire pressure, working on getting good front and rear temps. I got my front pretty close, but I still had a hot center on my rears. At least I have a better starting point.

They're advertising tons of track time, like on the level of USCA at Laguna Seca. PIR should be interesting--that's a long haul, but hey, for Portland, the Falcon's just got some hipster magnetism that just may teleport you there. My brother still seems to think it's a "goth" car...
If the water that wound up on my intake manifold after Saturday's sessions at Thunderhill doesn't signal something much worse than the heater hose that I think it is, I'll be hitting more autocrosses in the near future, beginning with an SCCA deal on the 17th in Sacramento. Or not...
Oddly (or not), we'll have very similar roll bar structures (mine's nearing three years old or so now). The front four points (main hoop + door bars) land on 2x3 outriggers (sfcs to rockers), and the rear down bars land on the shock crossmember. Had I realized the flex that leaf springs create in the rear, I would have landed the rear down bars far further back (I haven't the will for pictures here, but there's an anonymous blog out there)...
Check out gotbluemilk.com for track pictures. Look for the (only) Falcon for last Saturday at Thunderhill; yes, the passenger's side looks like it participated in hammer-throwing practice. Everything actually worked pretty darn well!

Maier is not dumping the push rod rear setup. They just took it off their web site for some reason. You can still call up and order it.
Rusto. Sounds like you had fun at T-hill. Driving up to Portland shouldn't be much worse than Scottsdale. My big concern is braking something at the track and getting screwed with a big tow bill. I might chicken out and barrow a trailer.

I figure if I didn't damage anything seriously at T-Hill, I've now got to at least hit the all of the big three NorCal tracks...
The track day has made me like autocross events a lot more...
As a final point, the best food in Portland is in a taco truck, preferably within viewing distance of VooDoo Donuts...

I got rear ended last night. I was stopped at a read light and got hit by a 2012 Corolla. They were going about 5 mph. If I did not have my high back racing seats I would likely be in the hospital, not just real sore. Very disappointed that my car banged up good, but I think it will be savable as long as I can win the fight with the insurance company. It will need some time on the frame rack to pull her back out. My custom fuel tank is all but destroyed. If I still had a stock filler, there would have been gas everywhere.
I am going to go look at some replacement part tomorrow and it will be off to Brian's shop and onto the frame rack next week. Hopefully they can get it pulled in time for GoodGuys.

I hate to be redundant, but that really sucks. On the plus side, I get the sense that your brand-new roll bar down-tubes probably saved some frame (and collateral damage) with the stretched-out landing points.
On the side of the bumper tap, you've immediately won, since you were in front. You'll get paid, and they will of course try to screw you. That said, you've undoubtedly got buckets of receipts (if not, make some) for stuff you've done to the car, so as to prove value. If not, we'll all sign affidavits confirming the value of the Falcon...

I'll try not to hijack Craig's thread too horribly, but I think your new signature is perfect for Craig's predicament. Drinking is definitely in order, and it's what I'm doing (New Belgium Pluot) with the remainder of my long-awaited Saturday.
Law School: Lincoln Law School in Sacramento. It's small, and I'm 38, with no delusion of being corporate, and no need for $200k in bills--they really didn't need this disclaimer, as Sacramento's former/outgoing D.A. is a grad. I simply need to learn something new.
As for autocross vs. track, I've only been to a couple of open track events in my life, for bikes and cars. They just seem a bit more exclusive (monied/supplied vs. driver-built and greased) than autocrosses, for as social as either event can be. My experience is very limited in either environment, however, and I'm a lousy judge of either; I've been into cars for my whole life, however, and my views are messed up with grease and dents. People have been awesome at every racing-type event I've been to, and I look forward to attending more (as a driver). I'll definitely commit to the USCA if it comes back to Laguna Seca, and maybe I'll even spring for good tires...
I still have a thing about being able to drive my car on the street (I live and own property on one of the most awesome roads in the world--just ask Gaetano), which is more likely to be possible after an autocross. A track day, while more awesome in many ways, is potentially (considerably) more expensive and destructive; it likely makes the car's usage more exclusive. That said, I don't drive the Falcon to work or the store...
I hope to make the American Autocross thing in Marina at the end of May, and maybe even the Goodguys thing on the 31st (hopefully Craig's car will make it). I'll be renting a trailer...

The frame got pulled out today. I should be able to pick the car up on Friday or Saturday. Brian and his guys really pulled (no pun intended) this one off. Feeling better both physically (neck finally stopped hurting and back only aches) and mentally that my Falcon will live to race again.

Mad thrash nearly complete. New fuel tank done and installed. Interior reinstalled. Battery hooked up and bolted down. Just need to put in the seat belts in, hose it off and top up the oil.

Thanks Guys. I am really pumped. I had no idea it was going to be in this issue. JarHead broke the news to me as I had not gotten my issue yet.
We shot the feature back in November. It was suppose to come out in April, but got pushed back a couple of times. After I heard about all the magazines getting canceled I thought the article was never going to come out.
What a great article, Johnny and Chris did a great job and I am glad to hear Johnny got picked up by MM.

Not going to make it. I really wanted to go, but life got in the way. We are doing a major remodel of the front of our house and I wore my tires out at the Crow's Landing SCCA event (car did 27 runs including practice). No time for new tires and prep for a long road trip with the house work going.

I pretty much made up my mind to paint the car. Once it is painted it will be "finished" for all intents and purposes and I can move on to a blank canvas.
It will loose a little character but having nice paint will turn it into a nice car that I can drive and enjoy while I cook up something really wild.
I just picked up my next project car. Full out no compromises 1929 Model A hotrod. It will be set up with a 60's salt flat look (think oversized T-Bucket) with 18x11" wheels all around, fully adjustable independent front and rear suspension, fire system, roll cage, hand built body and chassis .... I am thinking 4.6L 4 cam motor from a 90's Linclon Mark VIII and a T-56 five speed.

A couple quick updates: Getting the car ready for USCA at Thunder Hill next month. I finally got my roll bar painted. And who ever told you you can't build your own leaf springs?
Mike built the cage for me several months back. He did a great job and it is a very tight fit in the interior. I finally got ahead on my "Honey Do" list and pulled the interior back out to spray it before it got too rusty.

I actually modified my leaf packs before the November GoodGuys, but I figured you guys would like to see them anyways. Went from a 155# to about 185#. Really keeps the nose down better (no longer lifts the inside front), but my tires are too shot to get a good idea if it will be any faster.

FYI, McMaster-Carr sells a bunch of thicknesses and widths of 5160 spring stock. As long as you use sharp drills bits, keep it cool and use lots of lube, this stuff drills great.

I use a combination of an excel sheet and this online calculator:

Leaf are a little funny because of all the 3rd and 4th order effects of friction between the leafs and when they start twisting with body roll (which are nearly impossible to calculate). I didn't actually measure the rates, so everything is approximate.
In college we messed around a bunch mixing and matching leaf packs for 4X4's and hot rods. The most important thing if you start modifying them is to keep the stagger between the ends of the leafs nearly evenly spaced. If you stack them too close together or put thicker leafs below thinner ones you can cause the spring to bend into an "S" which will can cause the main leaf to fail.
Here are a few more roll bar pics: The main hoop and bars are 1.75 x .120 1018 DOM, the harness bar is 1.5 x .120 1018 DOM. Tabs are 7 gage (.177 thick steel). The car looked like a Dexter kill room but I did't get any overspary on my interior.

Finally got it back on the scales. Got pretty lucky, don't need to add any ballast, just a tick over 3200 with 5 gallons of fuel. 20 gallon tank so no worries.

Nice arms, Craig--they should avoid possible buckling issues. How far did the lower coilover mount wind up being below the actual arm? When I was mounting my RideTechs, it wound up being kind of a ridiculous challenge trying to figure out how to get optimum travel (on a relatively short-stroke shock), a 30% or so sag quantity, and a mount for the t-bar lower that wouldn't break. I think the lower mount wound up being about 1.5 inches or so below the arm. They took the beating at Thunderhill pretty well, I think...
One of us definitely needs some good paint--it's good that you'll be the one to take responsibility for cosmetics...

Does yours get tied down as well, Greg? We had a trailer with similar setup, only it had verticals into buckets of concrete...the winds at Road Atlanta ripped it off, with myself and another guy holding onto it, and it landed on an M5...ouch

Nothing holding it -- it's purely hanging out there. It is self retracting in a wind. Has a mercury type "windy O'gauge" set up on it end of it. When it moves too much she rolls herself back up.

The car worked excellent at Goodguys this weekend. It took me 4 runs to figure out it was better to leave it in first and bounce off the rev limiter than bog in second, and I never found the limit of grip. It was nice having a car that I felt like I could have won with. I finally started feeling the tire again on Sunday. If I can get more seat time this season I will be right there, cranked out a 62.377 on my last run which is 3 seconds faster than I was at the last show. I couldn't believe how much better the car was. Mike's quote for the day was "its amazing what good shocks and a little geometry can do"
I can't share the exact numbers, but the shock mounts a little over 1" below the center line of the UCA (just enough room for a craftsman deep socket) and as far out as possible. We are using custom JRi shocks with 4.75" of stroke. The motion ratio is 74%. The old Maier racing arms were closer to 65%, and a stock 65 mustang is about 54%. We did a lot of work with JRi on the shocks to optimize packaging and performance.

I did a couple of special things to the reinforcement plates because I know I will be playing with the shocks a lot. I welded the nuts to the bottom side so I don't need 2 wrenches, and I added two 10-32 tapped holes so I could screw the plates to the body.

I countersunk some existing holes so the hardware is hidden by the mounts when installed.

All done and ready for autocross action. I will remove the lower bump stops when I install the new lower arms. Right now, the strut rod would bottom out on the frame before the shock shaft bump stop hits.

Busts me up Craig! It's SHOCKING to know what good geometry and some JRi's do for handling. We're all learning a fairly steep curve now that Pro Touring is evolving into pro racing. Just buying brand name parts and bolting them together isn't nearly the same as getting people involved that actually know suspension.

Thanks Bob, just part of racing I guess. I'm just glad I didn't wrap my car up and was still able to drive it home.
Well, the patina will be going away soon. I just can't take the ugly car anymore. I think I will run one more event this month at Crow's Landing and then strip the car. Probably miss the June GG's and have it back out in November.

I'm not much of a patina person, but i think yours looks good as is imo. In that lower pic, i'd like to see the front bout 3/8 lower and the rear up just a smidge (less than a 1/4). The 64/65 chevelle's do this to me as well, the rear fender covering part of the wheel just throw's the lines of just a touch. Same thing with my 2nd gen, i've got to adjust for aesthetics, but i think i should learn how to drive first.....

I'm planning on using Dupont Nason line products. Sand it down to metal and start over fresh. Hopefully I don't find any surprises. There can't be anything too bad or it would have shown up over the last 19 years that I have had the car.
I will be keeping the car the original "D" code "Ming Green" basically a turquoise color with a small metal flake. It is a very 60s vintage color so the car will still look right, but won't look like a barn find anymore. I'm going to start stripping on April 19 or 20th. My goal is to have it back together for the August Good Guys show.

Completely agree on the stance comments. I had my jack, tool kit and spare tire in the trunk. ..should have emptied it for the shoot. And I lowered the front 3/4" with my new arms. Going to prep and shoot in the garage.

Where ever they want to use them. So far just on the Falken Tires Web site home page and there Facebook feed. They add a new picture about every 4 hours so they need a ton of cars to keep it interesting. Mike Maier arranged for several of his shop and customer cars to be models at and around the Crows Landing CAM event last month.

Been making some good progress on the bird. Finally finished the metal work from getting rear ended last May. Falcon is stripped down to the OE red oxide primer. Got my JRi's for the pending Mike Maier Inc MOD 2 Rear suspension. My garage paint booth is just about done.
The old girl had 2 full re sprays and at least 3 trips to the body shop. It is time for some new paint and weather stripping.

it is amazing how strong factory primer is. I stripped some 69 sport mirrors and it was allot of effort to get the primer off.
Falcon is going to look sharp with a new coat of paint!

Thanks Dan. That falcon you got looks like a nice clean slate to start from. Working with Mike has been pretty good for my car. We work out the geometry and test every think on old blue or one of the other shop cars. Then I tweak the parts just enough to fit my car and design the fixtures to work with both sets of parts.
The new bolt in front suspension he sells is really sweet and we took 20# out of the rear rocker arm set up and made it look a lot better (I am not a fan of billet unless it makes sense).

I always had issues with gas leaking out of the cap, it was not too bad, but you would have a stain on the car after a couple of runs. You see it on all the mustangs as well. I never noticed any issue with leaking out of the vent with the stock tank.
The worse part about the stock tank on Falcons is trying to fill the car at the gas station. The shape of the filler causes them to back up and spill out. I never in 16+ years of ownership filled without spilling at least a little on the paint.

I finished the kitchen remodel, got the garage mostly organized and a bunch of lights up. The unistrut solved the age old problem of how to mount lights under the garage door. It will also help anchor the walls for my spray booth.

Thanks, I just use the thin unistrut and unistrut nuts and washers to make the brackets. I welded spacers to some of them so they would all be the same height. To attach the lights I used fender washers and sheet metal screws.
I have a weak spot for Falcons! Great build. Mike Maier is an excellent fabricator as well. I've known him for over 10 years. They made the carbon fiber rear race hatch on my car that is only 6.6lbs without lexan window.
How are the JRi shocks on the street? What spring rates are you running? I'm doing a custom set of them on my Chevelle project. Filip over at Cortex Racing is hooking me up on them.

This build has got me thinking of getting crazy with my 65 Ranchero's suspension. Just did electric power steering. So i'm making upper control arm with 6 degrees caster built in. then I was planing to build spindles using 2010 crown vic wheel hubs.
But now I realize I need to stop and make a plan.

Making good progress. Finished a fixture and bent up all the brackets. I started tacking them together late this afternoon. I need to practice inside corner joints and learn how to tell how much heat to use.

The dowel pins fit into reamed holes every 15 degrees. There is an additional adjuster screw on the hard stop that will bridge the gap. The result is very repeatable bends. You understand their name, Die Accuracy.

All that work looks great! Love the mill setup with the torque arm hanging waaaayyyy off the table. Sometimes you gotta do what you gotta do.
I've never used a DiAcro brake. That looks like a really nice piece. I love my old equipment, you're right that the detail, fit and finish exceed any of the new stuff.
A couple things that really helped improve my TIG welding (beyond practice) were to switch over to a gas lens setup and to go to smaller diameter rod. The gas lens allows for much better gas coverage than a standard cup, which really helps the appearance of the welds. Smaller rod, like dropping from 1/16" to 0.045" diameter will allow you to better control your heat because you're not overheating the material trying to melt big filler rod. For me it makes the difference between bright, shiny welds and dull gray ones.

Looks great Craig -- WOW! That's a LOT of work. People don't realize how much effort making everything from scratch like that takes.
RE TIG:
What happens to beginner welders is their travel speed is too slow - so with the machine "set" - the heat builds because of the slower travel speeds... as you get better there will be less HAZ. It's something to work on.

Keep making slow progress. Finished up some extra special lower control arms, checked the pattern of the gear set (before welding on the housing and installing the locker). Made some aluminum rods shiny, added some style to the hex rods and added the grooves to indicate the LH heims.

The new stuff looks great, Craig! Has thought been given to tying that rear cantilever mounting setup to the roll bar down tubes, for a bit more anti-twist in the rear? It seems like there's opportunity, without damaging your theoretically usable trunk space.
Part of the logic comes from how much rigidity the dash bar seems to provide the front section of a roll cage (I've seen several cages without dash bars that actually dance around under car movement--not good). I figure some of the same in the rear may add a bit of substantial improvement . . .

Well, I gave up on both my skill and time and had to hire some professionals to help finish painting my car.
It is getting color on the body right now and the hood, fenders and decklid tomorrow. Three weeks to assemble the car before I need to be on the way to Texas.
I still did a bunch of work stripping the car and the first round of primer and body work. The thing to remember when painting a car is to just take out your credit card and make sure you have a good limit... and a bunch of cash so you can get guys to work on the weekend!

In and out of the body shop in 2 days! Going to have to pay a couple hundred bucks extra for a cut and buff to clean out some debris, but overall very happy with how it looks and the fact that they got it done for me to still make Texas. The original color Ford "D" Ming Green looks awesome.

Yes, that is a hot plate I borrowed from my day job. I got the entire center up to 450*F, I then locally pre-heated with a mapp gas torch to 550, then would weld about an inch at a time, let it cool down to 475, then heat and weld again. The housing is cast steel, but it has a high carbon content so I used Ni99 rod as a precaution. I did some test welds (on some heavy plate steel) with the Ni99 and the 309 rod. The Ni was softer and broke rather than pulling out base metal like the 309, both were able to bend over 180 degrees before failing. With the amount of weld area I feel pretty good that I won't have any issues. I was checking temps with an IR temp gun which I think was giving good readings as the housing was almost black. I post heated the housing for about 6 hours (slowly turning down the temp) before turning off the hot plate and letting it cool overnight. Took a solid 6 or 7 hours to add 3 brackets and weld the tubes to the housing.... I should have just bought a floater... and a new driveshaft... and new brakes... and a new center section... but now I have the only 8.8 like this.

Having fun with the Lotus Club at Marina CA Airport. I finally got the SoloStorm data logger figured out....Well almost. You can see my G-Meter is upside down.
Off to the garage to swap my clutch and build a little mount for the Nexus 7 tablet that runs the logger.

If anyone is still reading these posts I have to say that the locker + autox = awesome.
I ran an EVO school on Saturday and finally feel confident with the new setup. If you have any chance of saving it after you go too deep you just point the wheel and roll on the gas. It will pull the car out of a slide and keep the momentum up.
Very fun.
I put another 200 street miles on it and it is pretty much unnoticeable. You just have to be very smooth. I think the Lucas 80-90 semisynthetic oil helps as well.

Nice meeting you on Saturday. Fun day for sure and it was nice watching the vintage cars run with the late model guys. It's pretty impressive what these old cars can do with the right parts combo.

awesome, I'm really considering that setup when its diff time. I think i'm going to give it a shot and build my own 3rd member this go around.

This was my best run from this weekends American AutoX....good enough for last place (1.7 seconds off the winner). The car is as good as ever and very easy to drive with the current shock and spring package. I feel like the car had more in it than I did, tightening up on the slalom cones and connecting the dots on the last turn around would have probably pulled me into the chase. I'll be driving the bird to Vegas for round one of this year Optima series. Wish me luck.

I just use the GoPro suction cup mount. I'm going to get an external mic in the near future. I like this view the best as it show where I am looking and what I am doing with the wheel.

I am using the integrated reservoir with my KRC pump but I added a vent tube that is tied into my catch can to avoid over pressurizing the system. I have an older Borgesen box and pushed the lower seal out of it after several back to back autox runs. After replacing the seal I decided to add a vent. I still had some issues wth heat at Good Guys and while parallel parking so the cooler went in.

Issues as the pump not turning the wheels at low speed? Or overheating? Have you tried any different pump valves? I went up one size in mine to increase flow at low rpn. It helped with parking / tight turns like laguna 7/8.

The steering would start to feel notchy. I have not tried the different flow restrictors. I don't want any additional assist, if anything a less would be better. I have thought about getting another Isuzu Rodeo box (the one Borgesen used) and build a stiffer torsion bar for the spool valve and then swap out the internals with my box.
I also got a couple of the GM "J-car" (Barretta) CTO racks that I looked into using but have put on the back burner. At this point I just want to keep the Falcon running and reliable so I can work on my driving while I design the chassis for the Model A.

Well folks. I did it. Won the Spirit of the Event award at this weekends Optima Street Car event and will be heading to SEMA and the Ultimate Street Car Invitational this year. I am very excited and get to check off a bucket list item.
