We have a pretty unique project going on for a local customer. I started mentioning it in our Shop Project thread a while ago. The truck is making some progress and I have had a lot of people asking about it, so here is a build thread dedicated to the truck.
We spent a good amount of time looking for the right truck to begin the project with. We finally found a real solid California truck (that was residing in New York:D ) that had the clam shell back door and was relatively unmolested.
As the truck arrived.

We worked with Eric Brockmeyer to come up with a few initial concept designs for the truck. The customer is really into long boarding and wanted to carry that theme with the truck. We are still playing around with colors and need to finalize a lot of the details, but this is the direction that we are heading.

The parts have started coming in for the truck. We went with a 572 with a F2 Pro Charger and EFI. We are shooting for 700 - 800 HP while retaining good drivability. We are figuring that this burban should end up tipping the scales close to 5,000 lbs so it will need some muscle to get it going.

The Pirelli tires are just huge! 305/35R24's in the back and 295/30R22's on the front
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture220660.jpg
We put the front wheel fron Chris's Chevelle next to them for comparison. It almost fits inside of the rear tire!

Thanks. The Camaro is our mechanic's Outlaw Drag Radial project. 632 BBC with twin 91mm turbos. Should be right around 3,000 HP on a 315 drag radial!

Nice! I love these old trucks...and I'm always excited when I see a "truck" going down the PT route. One of my relatives had a Suburban of a similar vintage when I was a kid that was fully restored and I've been thinking about building one ever since. Looking forward to watching this build!

The truck was disassembled and all were patterns taken off the original frame to begin the new chassis design process. Once we had the original frame rails scanned and in the computer we then manipulated the kick ups and shape of the rails to get the desired ride height.

Very cool build, always loved the Suburbans. Being partial to the 60-66s, I can't say I'm a huge fan of the 68 grill, but it will be cool to see how it comes out - don't recall ever seeing it done before.
I'll toss a vote in for the green - something is just right about it on that body. Can't wait to see more progress.

Awesome concept and beautiful work as always. I really cant wait to see the modified next-gen front end on there. We did a rendering for a customer with the same idea a few years back, but it never came to be. Even had the "floating" grill bar. Cant wait to see you guys bring it to life!!!

The burban came back from media blasting yesterday and surprisingly, there were no real surprises! Always a good start. There are a few small rust issues and a few holes to fill here and there,, but overall it is a really nice truck.

Once back from being blasted, we mounted the body to the chassis and began the metal work. This was a pretty solid truck, but still had a few issues here and there. A lot of the standard stuff like bottoms of fenders, rockers and a few pin holes around the truck.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture220935.jpg
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture220948.jpg
The driver's side needed a new lower fender section, door skin, floor section where it meets the rockers, and a few small rust areas in the quarter.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture221115.jpg
We also decided to widen the rear wheel opening so the 24" tire looked right.

The passenger side needed about the same work. A little more in the quarters where there must have been a leaking window that caused a lot of pin holes in the top of the quarter. This is a prime example of why we take cars down to bare metal. The previous restoration used spray foam to fill up the pinholes from the inside and was then painted over. We never would have know unless the car was taken down to bar metal.

Once the metal was cut out, we found all of this Great Stuff Foam.

We have been making great progress on the metal work on this truck as well.
Before: large dent in the lower section and the tail light surround was distorted and rolled in from a collision:

We are just about finished with the passenger side quarter panel as well. Here are a few shots along the way showing the progress.
We started by making a set of dies for the Pullmax to duplicate the lower bead in the suburban body line.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture221714.jpg
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture221717.jpg
We then created the main panel section to replace the rotted out areas. here is it test fit over the existing rust.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture221530.jpg
A rear section was then shapped to form the leading edge of the wheel opening.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture221547.jpg
Once the fitment was finalized, the two new panels were welded togetehr to create a single panel.

The rotted out section was then cut off the truck to reveal a nice foam inner quarter. I think this thing would have easily float with all the foam that we found inside!
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture221672.jpg
The original panel next to the new panel. The new panel has the rear section of the original wheel opening attached to it. The center wheel opening portion of the new panel was lengthened to accommodate for the stretch in the wheel opening that we did on the other side of the truck.

It is definitely fun getting to work on a unique ride like this and make something cool out of it.
The vette is a 67 that just came in for a full turn key build. It will be used to debut our new C2 Corvette chassis. This one is getting the IFS/IRS combo with a LS7/T-56. We haven't gotten too far into the details yet. There are a lot of real unique ideas being kicked around, just have to see if the owner will let us go after them! He is leaning towards a more original looking car, but like I said, discussions have just begun on the design. We just started on the car this week and got it disassembled and ready to be blasted. I'll start a build thread once it starts progressing.

I love you pros that show us how the metal work is done, even if a bit discouraging. I shape the metal okay and get good alignment, but still get a lot of shrinkage and even after flapping it you can definitely tell that something was joined. Always amazes me to see the two pieces joined in bare metal and not even be able to tell they were welded.

We normally use weld-thru primers. In this case we removed the entire inside panel from both sides of the truck so we could access the back side of the new panels that we were installing. The entire inside of the panels will be metal prepped and primed later on.

More progress on the truck this week. We finished the passenger side door metal work, installed the new inner and outer rocker and patched a few small holes in the floor. Then began on the firewall by cutting out the original sides and fabbing new flat sections.

The front of these trucks cause a lot of issues when sitting them low and running taller tires. The hood makes up the top of the fender on these trucks and there is a thick flange where the hood meets the lower fender section. This flange leaves no room for tire clearance unless the tires are sucked way in. We decided to split the hood and make the fender more like any other vehicle where it goes all the way up to the top of the door. This will also get rid of a lot of the unnecessary gaps in the front end of this truck.
Started out by fabbing filler strips to eliminate the gaps and weld the fender to the hood as well as the cowl side to both the hood and fender.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture222045.jpg
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture222048.jpg
The hood and fender were then cut along the filler strip and the material between was removed. The filler strip was then tacked into place making the fender, and hood one piece.
http://i563.photobucket.com/albums/ss79/RS-Perf/1966%20Suburban/Picture222061.jpg
The side portion of the hood was then cut away from the center so that it could form the top of the fender.

Still have to finish the cowl to fender and cowl to hood filler on Monday. For now the filler strip is held in place. The goal is to make this look like the truck came from the factory this way.

A few more updates on the Suburban:
This shot gives you an idea how much added height we will get above the wheel opening by integrating the old hood side into the fender:

With the hood set, work begins on the fender inners, adding a structural profile for strength and a more 'finished' factory look.

absolutely amazing!!, i am really diggin the idea to split the hood and attach the sides straight to the fenders:faint:
it may already be on the "to-do" list but the center peice that that goes between the two front fenders and mounts the grill, could be modded so the seam where it attaches to the fender lines up with the new hood gaps.

We were actually having an issue with the tire getting real close to the pro-charger when fully turned. The fronts are a 295 on a 10" rim so they are still good sized meats for the front. I doubt that this will ever see any autocross action though.

This metal fabrication and ideas for design are just incredible! Amazing project you guys have there! The hood/fender modification is an amazing and great idea! I saw the artist illustration while looking for 66 Burb pics and really liked the late 60's grill insert. If I buy this 66 Burb I'm looking at, this may be an exact direction I go in design! Like the fact the front turn signals are smoothed over. Reverse lights getting chopped? How about those hinges for the lower tailgate?

With the interior of this vehicle to become a focal point of the vehicle, the fist step (of many) was a modification to the factory dash which involved splitting the two 'humps' - you will see why later!

Thanks - the centers and bumper colors were also custom made. We did a few sprayouts before settling on this combo.

lol - most people probably missed it.... We put it on the upper tailgate so you could see it when it was open. Little did we know that when it was actually backed into the booth and the tailgate was opened, it sat about 6" from a wall in the booth so nobody could see it...
